3" Dual Outlet Exhaust Cut-Outs

I needed to get some exhaust cut-outs done so I could get tips and mufflers installed before the bumper comes off for repair/paint.

Here is what I've done in the last week.

Before / During (Cut-Outs last weekend) / After (Mufflers & Tips installed today and a new license plate came in today too). I will probably take another 1/8 inch off all around after the bumper comes off before painting it. (I'll use a better camera instead of the cell phone for pictures after the body repair work).

That looks straight money.

When I first saw the cutouts being gigantic, I afraid you weren't putting in quad tips!

How you like the Bassani sound?

It was a great ride home! Had my foot in it 3 times... very cool. It's not loud at idle in the car, nor at cruise speed, and sounds good outside at idle. I stopped at a couple friends body shop on the way home today and before I got the car turned off one of them stopped what they were doing and started walking directly back to the rear of the car saying "What did you do?!!!". It was a nice afternoon!
 
it looks great! i want to do the same thing but with single tips because i want my car too look luxury and i think dual tips (in your car) gives it a very nice sport style
 
I went back and forth between dual or single tips. Stopped at local shops looking at them, but they never had the single or dual tips I wanted. I decided on single many times, but kept coming back to dual outlets. '02 LSE had dual, and a few others on LVC had duals.

If someone get's these... measure measure measure!!!

Thanks to Pektel for the inital posting on cutout pictures/instructions.

You can not go towards center at all, as you "will" hit the trunk mounts. If you go too far to center you will have to cut off part of the trunk mounts... so basically after much measuring I stayed to the outside and followed the original valence cutout (like Pektel mentioned). It's the only way they will fit.

Warning: Measure the entire width of your dual tips, and measure both left and right pairs. Mine were the same width, but not exactly as the measurements in the advertisement. I cut it out tight, as I knew I was taking the bumper off later... I just didn't want to crowd that trunk mount underneath.

I went to Lowe's and got a $7 Coping Saw, and cut it all out using that by hand. Piece of cake, but it gets your nerves up cutting out something this wide. The exhaust shop wouldn't cut out the bumper. I did my own measuring at home, without the new mufflers, and with the old mufflers/down tips still on the car. After about 3 days of studying and making multiple templates... I started cutting. Wow was I nervous about the fit, but it's actually not that bad... had about 1/2" buffer at the trunk mounts. Took about 15-20 minutes per side, taking my time... (after taping it all off and drawing it out... and rechecking and rechecking). The Bassani 4820's and these tips fit good together under there.

With AZ having emissions testing, I probably won't go any further with the exhaust. I just wanted tips, and might as well get some sound too if I am going to cut. These tips won't fit with the stock muffler (too low, too far towards center). FYI
 
looks extremely good, but i have a question. How did you measure the size on how much you wanted to cut? im more than likely going to buy the same setup you have, but im afraid of cutting it crooked, uneven, or eat up the whole bumper. I saw an ls with the cutouts, but he left the stock mufflers and tips, it looked horrible. Thanks
 
Let me say this upfront, this is for the 2000-2002 bumper and trunk mounts... i.e. Gen1 Non-LSE (I don't know the dimensions of '03-'06, which already have cutouts for single exhaust tips).

Basically there is a real bumper under the bumper cover.
There is the valence on the bottom, and then a curved part of the bumper cover just above the valence.

The "bumper" sits about 1/2 way into the curved part of the painted bumper cover. Stay below that 1/2 way mark.

I put about 1 foot wide blue painters tape on top of that imaginary line to create a level horizontal line. Step back and eye-ball it good, or use a small level on the painters tape. I just eyeballed it and kept moving the tape, and measured up from the valence on each end of the tape. Once level, I put another tape butted up under it horizontally. That then is my horizontal cut line, between the tapes.

Do the same to the other side. Step back and check both sides and adjust.

Tape off everything below that.

Measure your dual exhaust tip widths. I was going to leave 1/4" all around. Dimensions say it's 6.4" wide. So I was going to cut 7" wide.

Mine actually measured 6.25". Plus .25", plus .25" = 6.75" wide cut. Let's call this the "Wide Cut". (Measure your width, add .5" inches).

Start underneath the car at the valence and follow Pektel's instructions to mark a line straight up the original valence cut and up to the painted bumper cover:

(Make sure the vertical line does not lean towards the center of the car, to stay away from the trunk mounts... because you will be going 6.75"-7" on your cut towards center). Make sure that line is vertical.

Measure from that vertical line where it meets the valence and measure over the distance for your "Wide Cut". Mark a line straight down the valence to the very bottom. Check both vertical lines of your "Wide Cut" and make sure they are really vertical. Measure your width again, and again.

Find something like a plastic lid, or draw a 3.5" circle and cut it out to use as your template to make the upper curves (3" exhaust tip, plus .25" on each side would be a 3.5" circle).

Draw your first half circle starting at top of valence on one of your vertical lines, and up to where the two horizontal tape lines meet.

Go to the other side of your "Wide Cut" and draw another half circle using your 3.5" circle template.

Do the other side of the bumper the same.

Stand back and triple triple check everything via eyeball, measure again and again. Get it right. Don't go too wide on your cutting (you can cut it wider again or sand it or use a file, or a dremel sanding disk etc to make it wider).

Basically don't cut too high, don't cut too wide.

Get your coping saw (mine was adjustable so you can rotate the blade), use a fine tooth blade, and slowly and carefully start sawing. It cuts/saws easy. Keep your blade square and saw. Rotate the blade during your curve cuts, and get it to 90 degrees for the horizontal cuts. (This keeps your mounting arm of the coping saw below the bumper). Cut slow, follow your pencil lines.

I used 150-250 grit sandpaper held around a very small board to smooth things out. Be sure to tape things off again before sanding so as to not scratch the paint on the bumper cover - this is important.

Use color matching paint and/or flat black if needed on your fresh cuts to make them go away (the cut area will reflect somewhat off your shiney exhaust tips).

It doesn't look bad at all without paint on your fresh cuts.

Reference the Pektel link above, just measure out your "Wide Cut" correctly, tape it off, use a pencil and draw on the tape... re-measure, eyeball it, then cut it out.

In this picture below where I drew a "RED" line is the "trunk mount" I am referring too... don't let your "Wide Cut" encroach/intrude towards that. Just start far left or right to the outsides of the valence/bumper cover when starting your initial measuring.

The exhaust tip picture below has red lines showing where the "trunk mount" will be very close to.

The Bassani #4820 muffler is 4" deep, 8" wide and 16" long. You will need a muffler within those dimensions or less, to get the tips high enough off the ground to tuck under/within the valence, to get the tips away from the trunk mount, and 16" or shorter so the tips don't stick out too far past the bumper. We actually angled the Bassani muffler diagonally up from the axle to the bumper so it follows the body line... you can't see it sticking under the bumper from the side of the car.

Last picture shows where to measure your exhaust tips for the "Wide Cut". Add .5" to give a .25" cutout border around the tips... (or just a bit more than .5" like .75"). I will probably be at .75" when done, to get another 1/8" more border.

(I am sure this can be said shorter, but it's the best I can do tonight after zero hours sleep last night).

I had posted a link and phone numbers for a place to get those tips wholesale way back when I first put them on my car. I dont know what the cost is from them now, but back then it was about 1/2 the price on the link you posted. They came from a bosal warehouse in NJ.
 
Looks amazing! You did a great job. I have to build up the guts to cut mine. I work on airplanes for a living and cut whole sides out for modifications but am scared to death to cut on a bumper. I was wondering, would it be a feasable idea to fill the open space above the tips in the bumper cover? I work with composites and think I could form a top area of the cut out.
 
At 50% off the bill was $178.00 + $32.47 shipping = $210.47

They came from Anaheim CA, and I am the next state over in AZ... so shipping may change some by state/distance...

Summary for 3" Dual Outlet Exhaust Cut-Out:

1) Put tape horizontally 1 3/8" up from the valence. (This will be your top cut).
2) Tape off the rest of the painted bumper cover under the previous tape from Step#1.
3) Cut the existing exhaust valence on outer edge up to the bumper cover. (I used an adjustable Coping Saw).
4) Measure over 7" and cut the valence up to the bumper cover.
5) Using a 3.5" circle draw out your curved corners.
6) Cut the painted bumper cover out.
7) Sand edges carefully (leave tape on the painted bumper cover so as to not scratch the paint).
