Driller have you used a PA performance alt yet? I heard they are quite stout unless you spin past a certain shaft rpm (16,000 shaft rpms).
I've had 2 of 'em from PA Performance.
I've had OEM, including the Cobra unit.

hmmmm...would changing the diameter of the pulley result in less shaft rpms driller?
I've been all over the map with this.
When I first put the underdrive crank pulley on I installed a smaller pulley on the alternator to bring idle rpms of the alternator back near stock. Worked slick for a couple years.
Then once I started toasting alternators hitting the rev limiter, I stepped back the pulley and suffered through low voltage at idle. Then with the latest mods resulting in higher rpms, I find myself with the same problem but now with the stock diameter alternator pulley.
I'm going to get one of the PA Performance alternators rebuilt locally and probably go to a compromised pulley diameter on the alternator. It's been suggested I have a wiring issue, so I'm going to go over everything again - grounds, regulator harness, fused HD charge cable, etc...
The only other thought is a high output alternator. I don't necessarily need the higher output but it may give higher output at lower rpms? That way I can size the pulley to prevent over-revving the alternator at higher rpms.
The PA's have a lifetime warranty. Wouldn't they exchange it?
