Firewall leak

Got a 92 LSC with 66K miles and the most annoying water leak through the inner firewall where the air intake for the HVAC system brings in outside air through the firewall. Rust has eaten away at the seal and every time it rains I get a puddle of water on the passenger side. I can't see anyway to fix this problem except to remove the entire dash and HVAC systems and do some major body work from inside the car. Anyone have any experience with anything like this before? So many of the problems listed on this site we've all had to deal with at one time or another. This is my 4th Mark VII. Had an 85, an 86, a 90 and now a 92. These Marks have all kept me in the poor house.

I don't have any pictures from the engine compartment side but here are some of the dash side of the firewall.

In my opinion you should be able to remove the A/C accumulator and heater core lines and seal it up from the firewall with some silicone caulk.

I've never heard of this either. I wonder if it's frm the accumulation of leaves in the blower motor. Regardless, it does sound like the only good repair will involve dash removal, at which point a heater core replacement is a must just to save yourself from pulling the dash again.

Hmm, not sure if this is the same thing, but I've had 2 Marks where some cracked caulking leaked into the passenger area when it rained.
This can leak right down over the EEC compartment and cause more problems there.
If this is like that, I'd recomend taking your outer cowel cover off (the flat-black painted metal cover below the windshield under wipers), and checking the caulked seams at the passenger side. I found them cracked with open areas. Seal them up with a good and permanent sealer. That should stop the leaks.

But perhaps I read this wrong. Hope we could all help, somehow.
